Thanks Mark! That was it... and specifically the problem was that some of the categories had been entered with a sort order number and some without number so that made difficult to spot what the problem was as they were all mixed. Just in case someone else hits the same problem, if you set the sort order of all categories to 0 it will automatically order from A to Z ;)
